I figured out it is definitely coming out of that seal (don't know what
it's called) that moves in and out when you pull the clutch, on the back
case of the trans. It is wet/grimy, and after a ride, the gear oil
leaks down and drips off the rear case. Is there some sort of gear oil
seal sweller to fix this or does it flat out need to be changed? How
hard/how much to fix?
Keith:
Moto Int'l sells a stack of 5 (I think) small o-rings that fit over
the clutch actuator shaft. This is the best fix for this, unless the
trans case is worn where the larger o-ring fits, which would require
machining.
Bad news: To put the small o-rings in you will probably have to
remove the swingarm to get the shaft out. Trying to fiddle them in with
the swingarm on will probably take you as long as taking it off,
although it can be done.

Last question, I'm still getting a metallic
grinding type of noise, sort of clatter like too up front, definitely in
the gen/gen belt area it seems. I took a look at the new belt and it is
fine, can't figure out what the noise is but it scares me, I'm waiting
for the big boom as I'm riding. I noticed when manually turning the
motor, the pulley seems to make a grinding noise, don't know why.
New belt....this is a clue. Did the noise start after you put a new belt
on? There are a set number of spacers that go between the pulley halves
(can't remember the number right off, 3 or 4, look in your manual). To
tighten the belt, you remove them from between the pulley halves and YOU
MUST put the ones you remove from between the pulley halves on the
outside of the pulley, they act as spacers. Otherwise the bolts holding
the pulley halves together will be too long and contact your case, and
make the grinding noise you describe.
Pull your lower pulley and have a look, simple enough to do.
