It's been a while since I have done any wiring on a loop(I will have to
get back into it soon enough for my own stuff) but it sounds like the
same problem I have with the shovelhead. When I bought the thing
everything was "hotwired" Basically from the battery, to ign. Switch, to
the button, to the solenoid. This gave me the problem of when the
battery would get even a bit low, it would engage the starter but not
have enough left to disengage it. This would then heat everything from
the starter to the battery. Even melted a battery post one time.
So I wired in a starter relay, thinking that this would save the
problem. I would rather hear "click click click" than melt things. This
did not seem to help the problem though. I have recently switched the
wires running the starter system to a larger gauge. From 14 to 10. Then
from the battery to the power supply to 8ga(or was it 12 & 10?). My
thinking that the relay was getting cheated out of power, it never
worked like it supposed to from the beginning. I'm not sure if this
"fix" is gonna work, but it can't hurt.
I won't be able to test this for a bit, seeing as the engine is out but
I'm keeping my fingers crossed.
My point is that you may have something similar going on. It sounds like
you bypassed the relay. Check that and any wires that might have allot
of resistance.
Does any of this make sense???

All this starter talk makes me want ask if my starter is weak or
my bike somehow too difficult to crank.

I rewired my bike several years ago and hooked the starter up to
the regulator as indicated, when I tried to start the bike the
lead wire between the regulator and the battery melted.

I have since wired the starter directly to the battery, but I
think my bike might be especially hard to turnover. Even when
jumped to the battery on my SUV (650 cca) if I press the button
on the wrong cycle it won't turn easily, just kind of grunt.
Last night I was working on the bike and using the starter
intermittently for a few minutes and I put my hand on it and it
was HOT! Hot enough to make spit dance.

Does this sound normal? I haven't been around any other
loopframes so I don't have a frame of reference, but I wonder if
something is a little off somewhere.
