Ok I just pulled the starter and did a loadtest and with no load the
starter is pulling 52 Amps!!! which is well above the 25 it is spec'ed to
pull. We all are talking about the Marelli starter? If I can find some
one around here who rebuilds them I'll take it in and report back if they
found the problem.

I had this issue a few weeks ago. I had the mid range lawn tractor battery
with 205 cca. Cranked slowly and steadily when cold but when hot, it
bogged down just as you described. The Battery seemed to hold most of the
charge as 4 out of the 6 cells had all the balls up in the hygrometer. The
other 2 had 1 ball low.
I replaced the battery with the 300 cca and it has worked fine for the past
2-3 weeks. Maybe the 205 battery would have worked if it were fully
efficient. With your 500 cca, there should be no problem.
Smoking the starter is not a good sign. I had an experience with both my
car and the Gold wing where slow cranking and the bogging effect actually
were from a bad starter. I believe it was high internal resistance. You
may want to take the starter to automotive starter rebuild shop and see
what he says. I believe they can bench test them, but I am not positive.

A last thought, are your cables and terminals in good shape? If the
cables have not been replaced, you may have a lot of corrosion going on that
you cannot see. If you see any dark green corrosion in the stranded wire
up near the terminal, replace the cable.
Just think of the battery as only one part of the entire starting circuit.
If any part has high resistance, you wont get the full effect of the new
battery.

Hey Ian,

I would love to know the answer to this one as I have the EXACT SAME
PROBLEM! Just what is causing this hangup?? I just installed that
bigger battery to get more cca's, but it still has that hesitation like
yours. Only exception is that my starter will smoke if I hold the
starter button down too long if it is hanging up! Mechanic figured it
was just not enough juice coming from the old 28 cca battery I had, but
the 500cca battery does the same, though the hesitation isn't as long.
